Choosing Paperboard, Rigid Board or Corrugated Packaging

Substrate choice is usually settled by two questions: how much weight the box carries, and whether it is seen by a customer or by a warehouse.

Substrate is one of the first decisions in a packaging project and one of the least discussed, largely because the three main families are usually presented as a price ladder. They are not. They are different materials that are good at different things.

Folding paperboard

A single ply of board, printed flat, die-cut, creased and glued once. SBS is the bright clay-coated white grade most cartons use; kraft is the unbleached brown alternative.

Good at: print quality, cost, flat shipping, fine die-cut detail, fast hand assembly.

Poor at: carrying weight, surviving repeated opening, holding shape once empty, resisting compression in a stack.

Use it when: the box is a retail or product carton that travels inside something else, and the print matters more than the strength.

The main variable within this family is caliper — thickness. A taller carton needs more caliper than a compact one with the same footprint, because the unsupported panel span is longer. This is why a 10ml single-vial carton feels flimsy in the same board that works perfectly at 2ml.

Rigid board

Greyboard — a thick, dense recycled chipboard — cut flat, cornered, and then wrapped in a separately printed sheet. The greyboard gives structure; the wrap gives the surface.

Good at: squareness, perceived value, holding shape when empty, taking a deep emboss or deboss, surviving repeated opening.

Poor at: cost, storage volume, freight volume, moisture stability at the edges, print speed.

Use it when: the box is kept, reopened over a period of use, or is itself part of what the customer is buying.

The trade-off people underestimate is volume. Rigid boxes cannot ship flat, so a pallet holds a small fraction of what the same pallet holds in flat cartons. That is a real and recurring cost, not a one-off inconvenience.

Corrugated board

A fluted medium sandwiched between liners. The flute size determines the character: E-flute is thin and prints reasonably, B-flute is the general transit workhorse, C-flute cushions more, BC double-wall carries serious weight.

Good at: compression strength, impact resistance, cost per unit of protection, stacking.

Poor at: fine print detail (the flute structure shows through small reversed type), surface finish, small-format die-cutting.

Use it when: the box has to survive a journey rather than sell a product — or when a printed retail case needs more strength than folding board provides, in which case E-flute is the compromise.

The crossover point

The most useful question is: what is the loaded weight, and does the box carry it or does something else?

  • A carton whose contents are held by an insert, travelling inside a case → folding board.
  • A carton carrying several filled vials with nothing outside it → corrugated, or folding board with an auto-lock bottom.
  • A box that is opened repeatedly and kept → rigid.
  • A case holding ten or more filled vials → corrugated, without much argument.

In practice, ten filled 10ml vials is roughly where we stop recommending a printed folding carton for a pack that ships on its own. The weight concentrates on a glued bottom flap, and a glued bottom flap is the first thing to fail in a drop.

The recyclability angle

All three families are paper-based and all three are recyclable in principle. What breaks that is what gets added.

  • A plastic laminate film has to be separated from board for clean paper recycling; an aqueous coating does not.
  • A film window patch is a different material from the carton.
  • Magnets in a rigid box have to be removed.
  • Foam inserts are not paper.

If single-stream recycling is a requirement, it is entirely achievable — kraft or SBS with an aqueous coating, a folded paperboard or moulded pulp insert, and either no window or an unfilmed die-cut. What you give up is some moisture resistance and some impact protection, and it is better to know that up front than to discover it.

Grain direction, briefly

Paperboard has a fibre direction. Folds running with the grain crease cleanly; folds running across it crack, and they crack far more readily in very dry conditions.

This is not a detail you have to specify — we set it when cutting — but it explains a common complaint. If cartons from a previous supplier cracked at the creases, grain direction is the usual culprit rather than board quality.

A practical shortcut

If you are unsure, tell us three things: the loaded weight of the pack, whether it travels inside anything, and whether a customer or a warehouse sees it. That is usually enough to settle the substrate before any other decision is made.
