Load distribution at ten vials
Ten filled 5ml vials is a meaningful weight in a box roughly 125 mm long. If that weight rests on a tuck-in bottom flap, the flap is the failure point. If it rests on a tray whose flange is supported by the box walls, the load goes into the walls instead — which is what they are good at.
This is why almost every ten-vial pack we build is either a two-piece box, a drawer, or a carton with an auto-lock bottom. It is not about the box feeling premium; it is about where the weight ends up.
- Load into the walls — A flanged tray transfers weight to the side walls rather than the base panel.
- No single glued seam under load — Two-piece and drawer builds remove the weakest link entirely.
- Edge and corner support — Corners take the impact in a drop, so they need board, not a window or a die-cut.
- Stack behaviour — If cases will be stacked, the box has to carry the box above it as well as its own contents.
Keeping ten vials organised
A ten-vial pack is used over time, not all at once. Halfway through, half the cavities are empty — and a pack that was tidy when full often becomes chaotic when half-used.
- Individual cavities — Each vial in its own pocket so removing one does not free the others.
- Position marking — Printed numbering so a partially used pack still makes sense.
- Grid geometry — A 5 × 2 or 4 × 3 grid makes it obvious at a glance how many remain.
- Retention depth — Cavities deep enough that a remaining vial cannot fall over into an empty neighbour.
Layouts for ten vials
- 5 × 2 grid — The standard. Efficient, easy to read, and a sensible box proportion.
- 4 × 3 with two blanks — A squarer, stronger footprint; the two spare positions can hold a syringe or leaflet.
- Two stacked layers of five — Halves the footprint at the cost of a second tray and a taller box.
- 1 × 10 row — Only used for display purposes; too long to ship economically.
Who buys ten-vial packs
- Distributors and wholesalers — Ten-count cases as the standard trade unit.
- Clinics and compounding facilities — Bulk supply drawn down over a period.
- Research suppliers — Batch-coded packs where all ten vials share a lot number.
- Retail multi-packs — Ten-count consumer boxes, usually with a window or a display element.

Materials
This is the count at which corrugated board genuinely competes with rigid board, because protection matters more than surface feel.
- Rigid chipboard — For retail and presentation ten-packs. Square, strong, and takes a wrapped printed finish.
- Corrugated board — For trade and transit ten-packs. E-flute prints acceptably; B-flute protects better.
- Heavier SBS paperboard — Workable with an auto-lock bottom for lighter 2ml and 3ml vials.
- Kraft paperboard — A plain drawer or sleeve build for laboratory supply.
- Recyclable paper-based stock — Pair with a folded paperboard tray so the whole pack stays in a paper stream.

Insert options at ten cavities
- Moulded tray — Ten formed pockets in one piece. Fast to load and consistent in depth.
- Partition grid — Interlocking board strips forming ten cells. The most cost-effective, and fully recyclable.
- Folded paperboard tray — One die-cut sheet folded into a supported deck with ten holes.
- EVA foam block — The most protective, and the right choice where the pack ships on its own without an outer case.

Printing
- CMYK process — Full-colour retail artwork across the sleeve or lid.
- PMS spot colour — Brand consistency where the ten-pack sits alongside smaller counts.
- One-colour printing — The usual specification for trade and transit cases, where cost per unit dominates.
- Printed tray or partitions — Position numbering so a part-used pack stays legible.
Finishing
- Matte lamination — Adds scuff resistance to a box that will be handled repeatedly.
- Gloss lamination — For retail ten-packs where colour impact matters on shelf.
- Soft-touch coating — A premium option, though less commonly specified at this count.
- Foil and spot UV — Effective on the lid or sleeve of a retail ten-pack.
- Aqueous coating — A lighter option for trade cases where a laminate film is unnecessary.
Structures
- Sleeve and tray (drawer) — The tray carries the load and slides out cleanly, keeping the remaining vials organised.
- Two-piece lid and base — Simple, strong, and easy to load at volume.
- Auto-lock bottom carton — The economical folding option that can actually take ten vials.
- Book-style rigid — Opens flat for full access; best for presentation packs.
- Corrugated case with partitions — The right answer for a pure transit unit.
How to order
- 1. Vial and count — Send a vial; ten identical cavities have to be right ten times over.
- 2. How the pack travels — On its own, inside a case, or on a pallet — this decides the structure.
- 3. Layout and insert — We quote grid options and insert types side by side.
- 4. Die line, proof, loaded sample — A sample loaded with ten real vials, so you can feel the weight and check the base.
- 5. Production — Printed, cut, assembled and cased for shipment.
Artwork guidance
- Keep windows and die-cuts away from corners, which carry the load in a drop.
- If the tray is numbered, check the numbering direction matches how the drawer opens.
- Trade cases usually need the product identifier readable from the short end when stacked.
- Supply the file as print-ready PDF — 3 mm bleed, type outlined, images at 300 dpi.
Quality control
- Loaded samples are lifted, inverted and dropped from a low height as a structural check.
- All ten cavity depths are verified, not sampled.
- Auto-lock bottoms are erected and loaded on sample cartons.
- Tray flange fit is checked so the load transfers to the walls as designed.
- Colour, registration, count and finish are checked before packing.

- The outer case is specified to the loaded weight of the pack, not to the empty box size.

10-Vial Kit Boxes: questions we are asked
Why does a ten-vial box need a tray rather than a plain insert?
Because a flanged tray rests on the box walls and transfers the load into them. A loose insert sitting on the base panel puts the whole weight onto whatever is holding that panel up, which on a folding carton is a glued flap.
5 × 2 or 4 × 3?
A 5 × 2 grid gives a conventional, easy-to-read box. A 4 × 3 grid with two positions left blank gives a squarer, stronger footprint and somewhere to put a syringe or a leaflet. If the pack will be stacked, the squarer footprint is usually better.
Can ten vials go in two layers of five?
Yes, with a second tray and an interleaf. It halves the footprint but adds height and a component, and the lower layer is harder to reach. It is worth it when shelf space is genuinely constrained.
Is corrugated board acceptable for a retail ten-pack?
E-flute corrugated takes print well enough for many retail applications and protects better than a folding carton. If the surface finish has to be flawless, rigid board wrapped in printed paper is the better choice.
How do you stop a half-used pack becoming untidy?
Individual cavities deep enough that a remaining vial cannot topple into an empty position, plus printed numbering so the sequence is still readable when the pack is partly empty.
Do you drop-test the boxes?
We carry out practical checks on loaded samples — lifting, inverting and low drops — so obvious weaknesses are found before production. We do not issue formal transit test certification; that requires an accredited laboratory and your final packed configuration.
Can a ten-vial box have a window?
Yes, but we will usually reposition it away from the corners, because a die-cut corner is where crush damage begins on a heavy pack.
Are partitions strong enough for ten 10ml vials?
Twin-wall partitions handle that load well and have the advantage of stiffening the box itself. For packs that ship without an outer case, we would still recommend foam.
Can the same design work for eight or twelve vials later?
The artwork and materials carry over, but the die line and the tray tooling are count-specific. If you expect the count to change, tell us early and we will design the range around a common footprint where possible.
Do you supply the vials or fill the packs?
No. We manufacture empty boxes, trays, partitions, inserts and labels. Filling and assembly happen at your facility or your contract packer.
