Why a tray usually wins at six
Cutting six separate cavities into a foam block means removing a lot of material, and what is left between the cavities is thin. A tray — moulded, folded or die-cut as one piece — supports across the whole footprint instead, so it holds shape better and uses less material.
The other advantage is loading. Six individual cavities have to be filled one at a time; a tray can be presented to a packing line as a single component. For anyone assembling packs at volume, that difference is worth more than the material saving.

Layouts for six vials
- 2 × 3 grid — The default. Compact, stacks well, and the strongest footprint per unit of board.
- 1 × 6 row — A long, slim box that opens like a case. Striking, but the most expensive to ship.
- 3 × 2 with a centre channel — Leaves a strip down the middle for a syringe, leaflet or diluent.
- Stepped tray — Vials set at slightly different heights so all six labels are visible at once when the lid opens.

Weight and structure
Six filled vials concentrated in a small box behaves differently from six vials spread across a case. The structure has to carry the load at the base and resist deflection in the side walls.
- Two-piece lid and base — No glued seam carrying the load. The most reliable structure at this count.
- Rigid magnetic — Same strength, plus a closure that survives repeated opening.
- Auto-lock bottom carton — The folding-carton option that can actually take the weight.
- Sleeve and tray — The tray carries the vials and the sleeve carries the graphics; a genuinely efficient combination at six.
- Book-style hinged — Opens flat to show all six at once — best for presentation-led packs.
Materials
- Rigid chipboard — The usual specification for six-vial kits, wrapped in printed paper.
- Heavier SBS paperboard — Viable for 2ml and 3ml vials with an auto-lock bottom.
- Corrugated board — For six-vial shipping cases rather than presentation kits — E-flute takes print reasonably well.
- Kraft paperboard — A plain, utilitarian look for laboratory and research supply.
- Recyclable paper-based stock — Pair with a folded paperboard tray to keep the whole pack in one stream.

- Moulded tray — Six formed pockets in one piece, holding every vial at a consistent height.
- Folded paperboard tray — A single die-cut sheet folded into six cells. Recyclable and surprisingly rigid.
- Foam block with six cavities — Still the most protective, and the right choice if the pack is posted on its own.
- Partition grid — Interlocking board strips forming six cells; the cheapest option at this count.

Artwork guidance
- A 2 × 3 layout and a 1 × 6 layout need completely different lid artwork — settle the layout before design starts.
- If the tray is printed, remember pocket walls will obscure artwork near the cavity edges.
- On a book-style box, the lid artwork is seen upside down when opened; check the orientation.
- Supply the file as print-ready PDF — 3 mm bleed, type outlined, images at 300 dpi.
Quality control
- Tray pocket depth is checked across all six positions, not sampled from one.
- Loaded samples are inverted and shaken.
- Base strength is checked on loaded samples for auto-lock structures.
- Magnetic closures are cycled repeatedly on sample units.
- Colour, registration and count are verified before packing.

6-Vial Kit Boxes: questions we are asked
Why does a tray cost less than six foam cavities?
Because cutting six cavities removes a large volume of foam that you still pay for, and leaves thin webs between the pockets. A tray forms or folds the material instead of removing it, so it uses less and holds shape better.
Is a single row of six worth the extra shipping cost?
Only if the pack is a display or presentation piece. A 1 × 6 box is roughly twice as long as a 2 × 3 box, which pushes it into higher dimensional weight bands. We quote both so the decision is informed.
Can six vials share one box if they are different products?
Yes, and it is common. The tray can be printed with position names, and variable-data vial labels let each vial carry its own identity while sharing a design.
Does a six-vial box need a rigid structure?
At 5ml and above we recommend it. A plain tuck-bottom carton holding six filled vials puts all the load on a glued flap, which is the first thing to fail in a drop.
Can the vials be shown at different heights?
Yes, with a stepped tray. It lets all six labels be read at once when the lid opens, which is useful when the vials differ from each other.
Is a folded paperboard tray strong enough?
For most six-vial packs, yes — a correctly designed folded tray is considerably more rigid than it looks, because the folds act as beams. For heavier 10ml vials we would usually specify a moulded tray or foam instead.
Can we add a syringe or leaflet to a six-vial box?
Yes, usually by moving to a 3 × 2 layout with a channel down the centre. That is more efficient than making the box longer.
Do you print the position numbers, or do we?
We print them onto the tray or insert from artwork you supply and approve. The content of any instruction or sequence information is your responsibility.
How do six-vial boxes ship to us?
Rigid boxes arrive assembled with protection between layers. Trays arrive nested. Folding cartons and partitions arrive flat and banded.
Do you supply the vials?
No. We produce empty boxes, trays, inserts and labels only.
