Capacity changes packaging more than most people expect. One vial is a presentation problem. Two is usually a pairing problem. Four introduces layout and sequence. Six shifts the economics toward trays. Ten becomes a question of load distribution and organisation.

There are three points at which a kit box specification genuinely has to change, and knowing where they fall saves a lot of revision.

For any count above two there is more than one arrangement, and the choice affects shipping cost as much as appearance.

Many kits are not several of the same thing. Where components differ, the insert has to as well.
Cutting several unlike profiles into one component is normally a foam or formed-tray job — the insert comparison covers which suits which count.
In practice, whether the contents differ. A multi-vial box holds several of the same thing; a kit holds components that relate to each other, which usually means different cavity profiles and some form of position marking.
Rigid construction is about presentation and repeated opening rather than count. What changes with count is whether a folding carton can carry the load — and past about four filled 5ml vials, an auto-lock bottom or a two-piece build is the sensible minimum.
Above about six positions, usually. A tray uses less material, loads faster and holds its shape better than a block with many cavities cut out of it. Below that, individual cavities are often cheaper.
Yes. A syringe needs a channel with relief at the plunger flange; an ampoule needs a cradle rather than a hole because it has no flat base. Send the actual components and each gets its own profile.
Individual cavities deep enough that a remaining vial cannot topple into an empty neighbour, plus printed position numbering so the sequence is still readable when the pack is partly empty.
The artwork, materials and finishing carry over. The die line and any tray tooling are count-specific. If you expect the count to change, tell us early so the range can share a common footprint where possible.
