Four vials is the first count where layout becomes a design decision rather than an arithmetic one. Two rows of two reads as a set. A single row of four reads as a sequence. The same four vials, arranged differently, communicate different things.

It is also the point where the pack becomes heavy enough to need a proper structure, and where a printed insert starts to earn its cost — because with four cavities, the user needs to know which one to reach for.

Layout is the design decision

A 2 × 2 layout gives a compact, near-square box that stacks and ships well. A 1 × 4 layout gives a long, shallow box that opens like a display and naturally implies an order of use. Neither is better; they answer different questions.

The practical constraint is shipping. A single row of four 5ml vials makes a box roughly 125 mm long, which pushes it out of the smallest carrier bands. A 2 × 2 of the same vials is around 60 mm square, and the cost difference over a production run is real.

  • 2 × 2 squareMost efficient to ship and to stack. Reads as a set of equals.

Marking sequence and position

With four cavities, the user has to know which is which. This is where a kit box either works or quietly confuses people.

  • Printed inner lidA diagram or list on the lid that maps to the cavity positions below.

Materials at this weight

Four filled vials is enough weight that a plain tuck carton starts to feel inadequate, particularly at 5ml and above.

  • Rigid chipboardThe usual choice. Walls stay square under load and the box survives repeated opening.
  • Heavier SBS paperboardWorks for 2ml and 3ml kits, ideally with an auto-lock bottom.

Artwork guidance

  • If the inner lid carries a diagram, make sure it matches the physical cavity order — including which way the box opens.
  • Cavity numbering on the insert must be laid out on the insert die line, not the box die line.
  • Allow for the insert flange, which hides a few millimetres around the inside edge.
  • Supply the file as print-ready PDF — 3 mm bleed, type outlined, images at 300 dpi.

Quality control

  • All four cavities are fit-tested, not just one.
  • Printed insert numbering is checked against the approved cavity map.
  • Partition grids are checked for square assembly.
  • Loaded samples are inverted as a movement check.
  • Colour and count are verified before packing.

4-Vial Kit Boxes: questions we are asked

Should four vials sit in a square or a row?

A square is cheaper to ship and stacks better. A row communicates an order of use and displays better when opened. If the sequence genuinely matters to the user, a row is worth the extra shipping cost; if not, the square usually wins.

Can the cavities be numbered?

Yes. Numbers can be printed onto a paperboard insert, cut into a foam surface, or shown on a diagram printed on the inner lid. Printing on the insert is the clearest and the cheapest of the three.

Are four cavities better in foam or partitions?

Partitions are usually cheaper at this count and are fully recyclable with the carton. Foam looks better on opening and holds vials more firmly, which matters if the kit is posted on its own.

Can I mix vial sizes in a four-cavity kit?

Yes. Each cavity is cut independently, so a kit can hold two 5ml vials and two 2ml vials without either being loose. Send all the components so every cavity is cut correctly.

How heavy does a four-vial kit get?

Enough that we would not recommend a plain tuck-bottom carton at 5ml and above. An auto-lock bottom or a rigid two-piece build handles the load far better.

Can the box open flat like a book?

Yes — a hinged rigid build opens flat and shows all four cavities plus the printed lid at once. It is the most presentation-focused of the four-vial structures.

Does the kit need to include instructions?

That is entirely your decision and depends on your product and market. We can print whatever content you supply on the lid, on the insert or on a separate card. We do not draft or review that content.

Can a window show the four vials?

Yes, and a moulded tray is the best insert to pair it with, because it holds all four vials at the same height and angle behind the film.

Will you supply matching labels for four different products?

Yes. Variable data printing lets each label in the run carry a different name, code or number while keeping the design consistent across the set.

Do you provide the vials or the formulations?

No. We supply the box, the insert and the labels. Everything that goes inside is yours.
