Why the fit tolerance is the whole design
Lid and base are separate components made to nest. The gap between them is typically a fraction of a millimetre — enough for the lid to travel without binding, tight enough that friction holds it in place.
That tolerance interacts with material. Rigid greyboard is dimensionally stable, so a tight fit stays tight. Folding board flexes and absorbs moisture, so the same nominal gap behaves differently in a humid warehouse. We specify the clearance against the material, not as a fixed number.
- Full-depth lid — The lid covers the base entirely — maximum friction, maximum print area on the lid.
- Partial-depth (shoulder) lid — The lid covers part of the base, exposing a printed band. More forgiving on tolerance.
- Telescoping lid — A deeper lid that adjusts to content height, useful when the fill varies.
- Neck or shoulder insert — A raised inner wall on the base that the lid registers against, giving a positive stop.
Where a two-piece box makes sense
- Multi-vial packs — The base takes the load through its own walls, with no glued flap involved.
- Packing-line loading — An open base is the easiest structure to load, by hand or by machine.
- Presentation without a magnet — The squareness of a rigid box at a lower cost than a magnetic closure.
- Sets with a deep insert — Foam blocks and moulded trays drop straight into an open base.
If the box will be opened and closed repeatedly over a period of use, a magnetic rigid box will hold up better — a friction lid gradually loosens with each cycle.
Sizes and proportions
- Two vials — Commonly around 90 × 60 × 45 mm external.
- Four vials, 2 × 2 — Commonly around 90 × 90 × 50 mm external.
- Ten vials, 5 × 2 — Commonly around 165 × 80 × 50 mm external.
- Twenty cavities, 5 × 4 — Commonly around 165 × 140 × 50 mm external with a foam block.
- Lid depth — Full-depth for maximum hold, or a shoulder lid covering 30–60% of the base height.
Materials
- Rigid chipboard — The usual choice. Dimensionally stable, so the lid fit stays consistent.
- Heavier SBS paperboard — A glued folding two-piece; cheaper, but the fit is less stable over time.
- Kraft board — A plain, unbleached look for laboratory-facing packs.
- Corrugated — For larger two-piece transit cases rather than presentation boxes.
- Recyclable paper-based stock — Available throughout when paired with a paperboard insert.
Dimensional stability is the property that matters most here, and it is a substrate question — the board grades and how each behaves in storage are set out separately.
Inserts
- EVA foam block — Drops into the base as one piece; the easiest insert to load.
- Moulded tray — Sits on a flange or on the base floor, holding vials at a consistent height.
- Partition grid — For higher counts where cost matters more than appearance.
- Wrapped board platform — A raised deck finished in the same paper as the box.
Because the base has four walls, the insert needs no adhesive to stay put — which makes this the easiest structure to pair with a one-piece foam block or formed tray.
Printing across two components
Because the lid and base are separate pieces, they are printed separately — which creates one specific risk worth planning for.
- Colour matching across components — Lid and base printed on different sheets can shift slightly. Spot colours make this far more predictable than process builds.
- Full-colour lid, plain base — The most common and most economical approach.
- Wrapped print on both — A fully coordinated look, at higher cost.
- Inside printing — Available on the base interior and the underside of the lid.

Finishing
- Matte lamination — Also reduces the friction squeak a tight lid can make.
- Soft-touch coating — Effective on the lid, which is the surface most handled.
- Foil stamping — A logo on the lid face or on the exposed shoulder band.
- Emboss and deboss — Best on rigid board; a debossed lid reads well against a plain base.
- Spot UV — Detail highlight on the lid over a matte base coat.
Ordering
- 1. Contents and insert — The insert height sets the base depth, which sets the lid depth.
- 2. Lid style — Full-depth or shoulder — this changes both the look and the tolerance sensitivity.
- 3. Quote — Two components are priced together against your quantity.
- 4. Sample — Essential on two-piece work; the lid fit has to be felt, not described.
- 5. Production — Both components made, inserts fitted, boxes packed assembled and nested.
Artwork guidance
- Lid and base artwork are separate files on separate die lines.
- On a shoulder lid, check which part of the base band remains visible and design for it.
- Solid colours spanning both components should be spot colours.
- Allow for the wrap turn-in on rigid two-piece boxes.
- Print-ready PDF please, with fonts converted to outlines and links at 300 dpi.
Quality control
- Lid fit is checked across the run, not just at the start — board can drift.
- Loaded samples are lifted by the lid to confirm the base does not drop away.
- Colour is compared between lid and base as a matched pair, not individually.
- Corner squareness is verified on both components.
- Insert fit is confirmed with a real vial.

Two-Piece Lid and Base Peptide Boxes: questions we are asked
How tight should the lid be?
Tight enough that the lid stays on when the box is lifted by the lid alone, loose enough that removing it does not scuff the print. That is a fraction of a millimetre of clearance, and it is set against the specific board rather than as a universal figure.
Will the lid loosen over time?
On rigid board, very little. On folding board, yes — the fibre relaxes and absorbs moisture. If the box will be opened many times, either specify rigid board or move to a magnetic closure.
Why do lid and base sometimes look like different colours?
Because they are printed as separate items, potentially on different sheets or runs. Small process variation that is invisible on one component becomes visible when the two sit together. Specifying the colour as a PMS spot largely eliminates it.
What is a shoulder lid?
A lid that covers only part of the base height, leaving a band of the base visible. It looks intentional, gives you a second printed surface, and is more forgiving on fit tolerance than a full-depth lid.
Is a two-piece box stronger than a tuck end carton?
Considerably, in compression and under load. The base walls carry weight directly, and there is no glued bottom flap to fail. That is why two-piece is the usual answer for multi-vial packs.
Can a two-piece box ship flat?
A folding two-piece can. A rigid two-piece cannot, because the shell is assembled and wrapped during manufacture.
Can I have a window in the lid?
Yes, with a film patch. Bear in mind that on a rigid lid the window is cut through both the greyboard and the wrap, so the edge finish matters and we will show it to you on a sample.
How many vials can a two-piece box hold?
There is no fixed limit — we regularly build twenty-cavity bases. The practical constraint is the loaded weight and whether the box is still comfortable to lift by the lid.
Does it need a tamper-evident feature?
A friction lid is not tamper-evident on its own. A seal label across the joint or a shrink band is the usual addition. Whether that is required for your product is your decision.
