Packaging by Vial Size

The vial is the fixed point in any packaging project. Everything else — the carton dimensions, the insert, the board caliper, even the artwork proportions — is derived from its diameter, its height and its weight when filled.

These four pages cover the sizes we are asked for most often, and each one is written around the structural problem that size actually creates rather than around a generic template.

How vial size changes the specification

Between 2ml and 10ml the vial roughly triples in filled mass and gains about 15 mm in height. Those two changes drive almost every difference between the four pages below.

  • Smaller vials are a tolerance problemAt 2ml, a cavity a millimetre too wide lets the vial rock. Precision matters more than strength.
  • Mid sizes are a layout problemAt 3ml and 5ml the decisions are about count, row arrangement and how the box ships.
  • Larger vials are a structural problemAt 10ml, cavity depth, board caliper and base strength start to determine whether the pack survives.
  • Cap diameter sets the insert openingOn any size, the vial passes cap-first through a die-cut hole, so the cap governs.

Choosing between adjacent sizes

A surprising number of enquiries arrive before the fill volume is finally settled. If that is where you are, two points are worth knowing.

  • 2ml and 3ml often share a diameterWhich means one carton can sometimes serve both, using a dual-depth insert.
  • 5ml and 10ml rarely share anythingBoth diameter and height change, so the die line has to be new even if the artwork carries over.
  • Decide before tooling a trayFormed tray tooling is vial-specific and not cheap to redo.
  • Artwork can usually carry acrossColours, typography and finishing translate between sizes; the die line does not.

What we need to specify any size

  • Body diameterMeasured across the straight section, not across the cap.
  • Cap diameterUsually the widest point, and it sets the insert opening.
  • Total height over the capWhich determines internal box height and lid clearance.
  • Filled weightThe input that decides board caliper and insert type.
  • A physical sampleAlways more reliable than a drawing, and usually faster.

Vial Size Packaging: common questions

Can one carton design cover more than one vial size?

Sometimes, when the vials share a body diameter and differ only in height — a dual-depth insert can then seat both correctly. Where the diameters differ, a single cavity is always too loose for one of them.

Which vial size is cheapest to package?

5ml, generally. The vial is stable enough that a low-cost die-cut insert performs well, and the carton has enough panel area to print on without needing a larger box.

Do I need to send a vial, or are measurements enough?

Measurements work if they are taken with callipers and include shoulder profile. In practice a physical sample removes every ambiguity and usually saves a round of revisions.

What happens if I change vial supplier after tooling?

Send us the new vial. If the body diameter is unchanged, the outer carton usually survives and only the insert needs adjusting. If the diameter changed, expect new insert tooling.

How many vials should go in one box?

That is a separate decision from vial size, and it is covered on the vial kit boxes hub, which is organised by capacity rather than by vial dimension.

Do larger vials always need foam?

Not always, but a filled 10ml vial carries enough momentum that a single-layer paperboard hole will tear in a drop. Either a twin-wall paperboard structure or foam is appropriate at that weight.
