The vial is the fixed point in any packaging project. Everything else — the carton dimensions, the insert, the board caliper, even the artwork proportions — is derived from its diameter, its height and its weight when filled.

Sometimes, when the vials share a body diameter and differ only in height — a dual-depth insert can then seat both correctly. Where the diameters differ, a single cavity is always too loose for one of them.
5ml, generally. The vial is stable enough that a low-cost die-cut insert performs well, and the carton has enough panel area to print on without needing a larger box.
Measurements work if they are taken with callipers and include shoulder profile. In practice a physical sample removes every ambiguity and usually saves a round of revisions.
Send us the new vial. If the body diameter is unchanged, the outer carton usually survives and only the insert needs adjusting. If the diameter changed, expect new insert tooling.

Not always, but a filled 10ml vial carries enough momentum that a single-layer paperboard hole will tear in a drop. Either a twin-wall paperboard structure or foam is appropriate at that weight.
