Immobilising a single vial

When a box contains one vial and nothing else, the vial will find every millimetre of free space you leave it. The fix is not more void fill; it is a cavity that holds the vial before the box is even closed.

We size the cavity so the vial is retained by the insert alone, then use the lid as a light secondary stop. If you shake the closed box and hear anything, the specification is wrong and we change it.

• Retained without the lid — The insert should hold the vial when the box is open and inverted.
• Centred, not cornered — Placing the vial centrally keeps board between the glass and every edge of the box.
• No shared void — Any leaflet or card sits in its own slot so it cannot slide under the vial and lift it out of the cavity.

Who uses single-vial boxes

• Direct-to-customer suppliers — Where each order is one vial and the box is posted on its own.
• Sample and evaluation units — A single vial presented properly does more for a first impression than a padded envelope.
• High-value or low-volume products — Where the per-unit packaging cost is small relative to the product.
• Clinic and pharmacy dispensing — One boxed unit per patient record, often over-labelled at the point of dispensing.

Insert options for one vial

All four options below genuinely work for a single vial. The right one depends on how the box travels and how much the opening moment matters.

• Die-cut paperboard platform — A folded deck with a punched hole. Recyclable with the carton, lowest cost, and the most common choice.
• EVA foam block — A milled cavity that grips the vial body over its full height. The right answer when the box is posted alone.
• Moulded pocket — A formed tray that holds the vial at a fixed angle — useful behind a window.
• Folded paperboard cradle — A shaped fold that supports the vial on its side, for flatter packs that fit a letterbox.

Fitting a leaflet, card or accessory

Most single-vial packs carry something besides the vial. Planning for it early keeps the box small.

• Folded leaflet — Sits beneath the insert platform, so it does not interfere with the vial cavity.
• Printed card — Held in a slot beside or behind the vial, visible immediately on opening.
• Syringe or diluent ampoule — Given its own cavity profile; a round-bottom ampoule needs a different cradle to a flat-bottom vial.
• Desiccant sachet — Placed in a recess so it cannot end up wedged against the vial.

Box sizes for a single vial

• 2ml vial — Commonly around 25 × 25 × 55 mm internal.
• 3ml vial — Commonly around 25 × 25 × 62 mm internal.
• 5ml vial — Commonly around 30 × 30 × 55 mm internal.
• 10ml vial — Commonly around 34 × 34 × 62 mm internal.
• With a leaflet compartment — Add roughly 5–8 mm on the smallest axis, depending on fold count.

Materials

• SBS paperboard — The default for folding cartons — bright, prints well, folds cleanly at small sizes.
• Rigid chipboard — For flip-top and magnetic builds where the box is part of the product.
• Kraft paperboard — A natural, unbleached look suited to simple one-colour designs.
• Recyclable paper-based stock — Pair with a paperboard insert so the whole pack stays in one recycling stream.

Printing and finishing on a small pack

With one vial inside, the box itself carries the entire brand impression, so finishing has more effect here per dollar than on a larger pack.

• CMYK or PMS printing — Full-colour artwork, or spot colour where the brand shade has to stay exact.
• Inside printing — Particularly effective on flip-top builds where the inner lid faces the customer.
• Soft-touch coating — The single most noticeable upgrade on a small box.
• Foil and spot UV — Best used on one element rather than several — a small panel crowds quickly.
• Deboss — A shallow deboss on rigid board gives a quiet, expensive-feeling detail.

Artwork guidance

• Design the inside as well as the outside — on a single-vial pack the interior is seen properly.
• If a leaflet is included, keep printed content off the panel it sits behind.
• Leave a clear zone if a dispensing label will be applied over the box.
• Supply the file as print-ready PDF — 3 mm bleed, type outlined, images at 300 dpi.

Quality control

• Every insert design is fit-tested with a real vial before production is released.
• Assembled samples are inverted and shaken as a movement check.
• Colour is checked against the approved proof throughout the run.
• Magnetic and hinged builds are opened and closed repeatedly on sample units.
• Counts and visual condition are checked at packing.

Shipping the finished packs

A single-vial box is often the outermost packaging your customer sees, which changes what it has to withstand.

• If the box is posted on its own, specify foam rather than paperboard and expect a heavier board caliper.
• If it travels inside a mailer or case, a paperboard insert is usually sufficient.
• Flat-packed cartons are supplied banded and cased; rigid builds ship assembled.
• Nationwide delivery to business and residential addresses.
