There is a reliable pattern in packaging budgets: money goes into decorative effects, and the things customers actually notice — weight, squareness, surface texture and a well-fitted interior — are left as afterthoughts. Understanding what each process does makes it easier to spend deliberately.
Printing methods
CMYK process
Four inks building full colour. The right choice for photographic imagery, gradients and complex artwork.
The limitation is consistency. Four variables, each within tolerance individually, compound into a visible shift between runs. On a solid background that shift is obvious, because there is nothing else for the eye to look at.
PMS spot colour
A pre-mixed ink laid down as a solid. The same ink every time, which removes run-to-run variation almost entirely.
Worth specifying whenever a brand colour appears as a large solid area, and particularly when the pack sits alongside others in a range or is reordered regularly. It is also the only reliable way to match colour across two separately printed components — a lid and a base, or a carton and a label.
One- and two-colour
A single spot colour, or a brand colour plus black. Substantially cheaper than process, and entirely appropriate for information-led packaging: research supply, trade cases, distributor cartons.
Do not read this as a downgrade. A confident two-colour carton often looks better than a mediocre four-colour one.
Inside printing
A second pass on the reverse of the sheet. Visible when flaps open, and on flip top and two-piece structures the inner surface faces the customer for the entire time the box is open.
Per dollar, this is one of the better-value additions available, and it is routinely overlooked.
Coatings and laminates
Matte lamination — the sensible default. Reduces glare, resists fingerprints, and makes small type easier to read. It also provides a good base for spot UV, which needs contrast to register.
Gloss lamination — higher colour saturation and more impact at distance, which is why it suits display units. It shows handling marks more readily and can block, meaning stick to whatever is pressed against it, in warm storage.
Soft-touch coating — a velvety surface with a slight drag. This is the single most noticeable finish upgrade in our range; customers comment on it without being able to name it. It works best on rigid board, where the thickness amplifies the effect.
Aqueous coating — a light water-based seal. Less protective than a laminate film, but it keeps the carton in a standard paper recycling stream, which a plastic laminate does not.
Decorative processes
Each of these is a separate operation on separate equipment, so each adds setup cost and lead time. Two effects cost more than twice one effect.
Hot foil stamping — a heated metal die transfers metallic or pigment foil. The classic premium signal, and most effective on a dark wrap. Fine detail is the limitation: very thin foil lines fill in or break up, so we advise on minimum stroke width against your artwork.
Blind deboss — an impression with no ink or foil. Quiet, tactile and comparatively inexpensive for the effect it achieves. It never looks dated, which foil occasionally does.
Combination foil and deboss — foil struck into a recess in a single pass with a single die. The most refined of the options and, because it is one operation, better value than the two effects separately.
Emboss — a raised impression. Needs thickness to hold, so it works on rigid board and disappoints on folding board.
Spot UV — gloss varnish applied to selected areas. Best over a matte base, and best confined to one element. Fine detail can fill in at small sizes.
Which combinations work
Some pairings reinforce each other and some fight:
- Soft-touch wrap + blind deboss — restrained, tactile, expensive-feeling without being loud.
- Matte lamination + spot UV on one element — clean contrast that draws the eye exactly where you want it.
- Dark wrap + hot foil — maximum contrast, the most immediately “premium” combination available.
- Gloss lamination + spot UV — very little visible difference, because there is no contrast between the two. Avoid.
- Three effects on one panel — each competes with the others and the result reads as busy. If everything is emphasised, nothing is.
Structural constraints
A few effects are limited by what the substrate can do:
- Deep emboss and deboss need rigid board; folding board will only hold a shallow impression.
- Heavy gloss lamination on a hinge line can craze into fine white cracks with repeated folding. Matte and soft-touch handle hinges better.
- Foil on corrugated sits unevenly because of the flute structure underneath.
- Very small reversed type on corrugated will show flute lines through it.
Where to spend, in order
If the budget is finite, this is the order we would recommend:
- Structure. Weight and squareness are felt before anything is read.
- Interior. A fitted cavity and a printed inner lid, because that is what the customer experiences.
- Surface. Soft-touch or a good uncoated paper.
- One decorative effect. Executed properly, on one element.
A loose vial rattling inside a foiled box undoes everything the exterior achieved. That is the failure mode worth spending to avoid.
Before you brief a designer
Get the die line first. Panel proportions on a packaging structure are unforgiving, and artwork designed to a rectangle that does not match the actual carton has to be redrawn. Foil and emboss elements also need to be supplied as separate vector layers rather than as visual effects in the design file — the artwork guidelines page sets out exactly how.
